Predictive Maintenance with IoT and AI: how Teclógica transforms data into results in the industry

Modern industry, especially in highly complex sectors such as automotive and heavy machinery, operates under a high-demand model: continuous production, maximum quality and absolute availability of assets. In this context, margins for error are minimal and, therefore, equipment reliability has become a determining factor for competitiveness.

Although corrective maintenanceand preventiva have historically contributed to mitigating failures, none of them offers a response to the demands of Industry 4.0. The reason is simple: both react to scenarios:

  • one after failure
  • while the other is based on estimates

The most efficient answer, therefore, lies in predictive maintenance, combined with the intensive use of IoT and Artificial Intelligence (AI). This combination not only anticipates problems before they become critical, but also optimizes resources, avoids unplanned downtime and increases the useful life of productive assets. Furthermore, it does this using something that already existed in the industry, but ended up being restricted to the IT department: Data, data, data!

What is predictive maintenance?

Predictive maintenance is a strategy for continuous monitoring of the condition of machines and equipment, focusing on anticipating failures based on real operating data. Instead of acting according to fixed intervention calendars (as in preventive maintenance), predictive maintenance acts at the exact moment a failure trend is identified.

To do this, it requires an infrastructure capable of:

  • Collect real-time data from equipment (temperature, vibration, noise, torque, among others);
  • Storing and processing large volumes of information;
  • Detect patterns that indicate wear or imminent failure;
  • Trigger smart, automated, or assisted responses.

As a result, by adopting this model, industries stop “putting out fires” and start operating with statistically controlled reliability. This directly impacts OEE performance (Overall Equipment Effectiveness), the maintenance KPIs, and financial indicators of the operation.

How IoT and AI power predictive maintenance?

Predictive maintenance in itself already represents a significant evolution compared to corrective and preventive models. However, it is precisely in the integration with the Internet of Things (IoT) and Artificial Intelligence (AI) that it reaches its true potential.

This technological combination allows not only to anticipate failures, but also to understand the behavior of machines, predict risk scenarios, and make automated decisions based on real data from the production process.

IoT: Real-time data collection with industrial granularity

In a bus and truck engine manufacturing line, each workstation involves dozens of critical variables. These include tightening torque on structural bolts, cylinder head temperatures, oil pressure on test benches, vibration on crankshaft machining benches, among others.

By installing IoT sensors, it is possible to capture these variables in real time and at high frequency. These sensors can be, for example:

  • Industrial accelerometers, to monitor vibrations in bearings and shafts.
  • Pressure and flow sensors, applied in hydraulic and pneumatic systems.
  • Torque sensors, installed in automated tools, ensuring that each screw is at the required technical standard.
  • Thermal cameras, integrated with computer vision, monitoring hotspots in real time.

Subsequently, this data is sent via industrial protocols (such as OPC UA, MQTT or Modbus), to a central analytics platform that stores, processes and correlates events over time.

In practice, this allows the factory to know, for example, that a valve camshaft has exhibited non-standard progressive vibration in the last 48 hours, and that other shafts with this same behavior have failed after 120 hours. The decision to stopbeforethe break is made based on concrete data, not assumptions.

AI: Detecting patterns, anomalies and predicting failures with real intelligence

Once data is being collected continuously, Artificial Intelligence comes in as an analytical and predictive element. Thus, AI algorithms, especially Machine Learning models, are trained with operation and failure histories to identify subtle patterns that precede critical problems.

  • Example 1: imagine an automobile production line, where the robotic welding application module begins to show millimetric variations in the weld contact point. To the naked eye, this may not be detected until a recall is necessary. However, with AI embedded in the system, these variations are detected, classified as anomalies and correlated with previous failures, triggering proactive alerts for recalibration of the robotic cell.
  • Example 2: an algorithm can learn that newly machined engines, whose pressure test shows microvariations of 0.3 bar in 2 minutes, have an 87% chance of failing the final test. This forecast, based on real and operational data, allows real-time interventions and eliminates unnecessary rework.

In addition, AI can generate personalized predictive models for each type of equipment, considering the context of use, operating time, environmental variables and even the operator involved in the process, promoting truly intelligent and adaptive maintenance.

Integration between IoT, AI and MES systems

The effectiveness of this strategy also depends on the integration between operating data and production management systems.

Solutions like PC Factory MES by WEG (offered by Teclógica), directly integrate the data collected via IoT and the insights generated by AI into the production system, allowing:

  • Automatic opening of maintenance orders based on predictions;
  • Real-time notifications for managers and technical teams;
  • Operational dashboards with asset health status;
  • Failure histories and continuous learning of predictive models.

As a result, this synergy creates a virtuous cycle: the more data the system collects and analyzes, the more accurate the predictive model becomes, reducing uncertainties and optimizing maintenance cycles.

Concrete benefits for the industry: more than predictability

The adoption of predictive maintenance with IoT and AI brings operational, financial and strategic benefits. Below, wwe detail them based on real applications in the manufacturing environment:

1. Reduction of unplanned stops

In serial production lines, such as diesel engines for heavy vehicles, any interruption affects the logistical pace of delivery and production. Therefore, with the prediction of failures in critical components (e.g., servo motors, hydraulic pumps, exhaust systems), it is possible to schedule technical interventions during periods of less operational impact, avoiding delays and overtime.

2. Increased equipment lifespan

In addition,through continuous analysis of the behavior of assets, it is possible to intervene only when there is a real need, without excesses. This reduces wear from unnecessary interventions and extends the useful life of high-cost machines, such as CNC machining centers or robotic welding cells.

Example: a block grinding station, which would traditionally be reviewed every 2 thousand hours, is now inspected based on vibration and temperature patterns, safely extending its operation to 3 thousand or 4 thousand hours.

3. Optimization of resources and reduction of operational costs

Similarly, the allocation of maintenance teams is now guided by technical criteria based on data, and not by fixed schedules.

This avoids unnecessary travel, premature replacement of parts, and improves the use of technical inventory. Furthermore, it reduces indirect costs, such as energy consumption in poorly calibrated machines or production losses due to failures.

4. Data-driven decision making

Finally, industrial managers gain access to analytical dashboards with insights into asset health, historical trends and predictive models. This allows for safer decisions when prioritizing investments, replacing machines, negotiating with suppliers or reviewing production strategies.

How does Teclógica integrate this intelligence into the factory floor?

The journey towards predictive maintenance with IoT and AI is not just about adopting sensors or training algorithms. In fact, it requires full integration between factory floor data, industrial management systems (MES) and predictive analytical models, so contextualized and efficient.

It is at this point that Teclógica stands out as a strategic partner in industrial digital transformation.
